Insulated Shipping Mailers & Liners

A shipping mailer is a different problem from a bag somebody carries. It is going to sit in a van for a day and a half, unattended, at whatever temperature the van is, and it only has to work once. So the whole argument moves to transit time and thermal mass: how long the shipment is out, and how much frozen or chilled mass is travelling with it.

That is why we quote these against a route rather than a product. A next-day shipment with two gel packs and a full box needs far less foam than a two-day shipment with one pack and a half-empty box, and the most common failure we see is not thin foam — it is headspace. Air is the enemy: a half-full liner has a large volume to keep cold and nothing but air doing it, so the fix is often a smaller liner or a filler, not a thicker one.

The face material decides the print. Most insulated mailers are faced in laminated PP or a metallised film, and neither behaves like a cotton bag. Metallised faces do not take dye sublimation at all, because sublimation needs polyester to bond into. We print these with a low-temperature heat transfer or an ink system chosen for the laminate, and we will tell you when a full-bleed design has to become a two-colour one to survive the surface.

How much foam do I need for a two-day shipment?
It is the wrong first question, and asking it in the wrong order is what makes shipments arrive warm. Settle the thermal mass and the headspace first — how many gel packs or how much dry ice, and how tightly the box is packed — because a half-empty liner fails with any thickness of foam. Once the pack-out is fixed, the foam thickness follows from the transit time, and we will quote two thicknesses so you can test both on your real route.
Can these be recycled?
Honestly, it depends entirely on which construction you choose and where your customer lives. A curbside-recyclable paper-and-fibre liner exists and it insulates less than foam. A foil-and-foam mailer generally does not go in a household stream. We will tell you plainly what each option is and is not, rather than putting a leaf on a laminate.
